I built my Garron Paduk costume for Dragon Con 2013. It is 99% made of EVA foam and thin sheets fun foam from Hobby Lobby. All the "leather" you see (pouches, straps, etc) is also EVA foam. The photos from Dragon Con were taken by others, but I've credited the photographers in the file names.
I used the XNALara file to extract the geometry from the in-game model. Then I isolated each piece of armor in 3D Studio Max and exported it so I could then unwrap the model in Pepakura Designer. Taking that file, I used Adobe Illustrator to generate patterns for all the foam pieces. There are a few bits of sheet PVC and sheet styrene, but everything else you see is foam. For painting, I used "Foam Coat" that I got from Matt Silva. It's a mixture that seals the EVA and helps the Plastidip adhere to the foam, and also keeps the plastidip from wrinkling with flex/use. After plastidip, I used acrylic paints from Hobby Lobby for the main colors and washes. The stencils are Testors Enamel paints.
