Find additional pictures in a build thread here: Revan for eldest's Halloween costume, since I was racing to complete this for Halloween, and apparently raced through reading the contest rules and could have done it all in one thread here. Sigh.
Some more pics of the finished costume:



We started with templates made on cover stock, and relied heavily on Google image search and the 501st's excellent costume reference library. Though he's "a little short for a" Revan, I tried to hit all the points of the 501st description.


Here's a list of some of the supplies I used in this project
- craft foam (armor, mask, lightsaber hilt)
- 7 yds polyester gaberdine from Jo-Ann's (cape, capelet, hood, black sash)
- 1 yd red silky solid from Jo-Ann's (red pleated drape at front)
- 2 oval chromed clasps ordered from Amazon
- 2 quick trigger chromed clasps ordered from Amazon
- 1 5" embroidery hoop from Jo-Ann's (big ring belt)
- leather I had on hand (belt, covering of big ring)
- craft paint on sale at Jo-Ann's (copper)
- rub-n-buff for silvering
- spray paint I had on hand: gray, silver, red, clear
We bought or borrowed the following items:
- child's hakama kendo pants
- cotton/poly balaclava ordered from Amazon
- boots borrowed from his mom (they fit!)
- black poly exercise shirt, XS (adapted by adding a line of piping to show above the chest armor)
- motorcycle helmet snap-on face shield, cut to fit mask (if we work on this more, I'd like to get this closer to the outer layer, but for now, it's on the inside, held in place by foam blocks (see build thread)
I was particularly proud of the mask, the piping on the shirt (because I'd never used the zipper foot on the sewing machine before), and the big ring. Pics below:





The "big ring" belt is layers of leather strips, and the ring itself is an embroidery hoop with the clamp cut off and filed down, then covered with leather, which I "tooled" with a nail set, silvered with rub-n-buff, and weathered with black craft paint.
My son was proud of the lightsaber hilt he researched and built out of craft foam and an aluminum foil cardboard tube. I provided the light from my bike (a Soma bar-end blinky light), put all the pieces together, painted and weathered and coated. Some more pics:
