Rest assured, I've still been working on this. So far I've made a total of 5 casts of the helmet and two have already been shipped off. I haven't done anything else with the sword as all that's left is to find some ribbon to wrap the handle with.

I've mainly been working on the suit.

I used a zentai suit as the base of the suit. The color I ordered was Navy Blue. I spent a lot of time drawing out all the musculature for the suit and areas that I need to add on. Templates were made using newspaper and then traced onto 1/4" upholstery foam.

I cut it out using scissors. This is what it looks like after it's been all cut out.

It's necessary to bevel the edges to make it blend better under the suit so I used scissors and cut the foam at the edge. This was a messy process since the small bits of foam cling to just about everything. Here you can see some pieces beveled and some that are not as a comparison.

Aside from the musculature for the chest, abs, and lats, there were a few other areas that needed foam for the "armor" areas that are orange. I'm not planning on padding the shoulder because I think it would look too bulky.

What I did was sandwich the foam between the zentai suit on the outside and a piece of white spandex fabric on the inside. This way the muscles would move with the wearer. If I didn't use stretch fabric on the inside as well then the muscles would be very stiff when I moved. I custom dyed some of the white spandex fabric to a dull orange using RIT dye. That stuff gets everywhere and got in some trouble with my mom when I did this at home over winter break ...oops.

Here's another image of the orange fabric on top of the zentai suit. I think the white fabric in the last image caused the image to be a bit overexposed. Even this one is lighter than what the fabric looks like in person.

Looking good!

I'd recommend shoulder padding. It's used in almost all the superhero movies that use spandex suits. Makes for a much more impressive outline. You won't look like a crazed body builder if you don't over do it.

I'm still dying to see a helmet put together.

So I've got a few questions for you guys.

1) The plan is to hold it together with neodymium magnets. I have some small 5.4mm x 4.5mm disk N50 ones that I have laying around but those are not strong enough. Do people who have worked with other helmets have suggestions on approximate sizing for magnets? Should I stick with disk ones or are square ones better? Most of the ones used for Iron Man helmets have used disk magnets. I think I'll need 2 different strengths of magnets, ones for holding adjacent pieces of the helmet together and ones that will hold the cheek pieces in place when I remove it. The ones for holding the cheek pieces will need to be powerful enough to hold through the entire thickness of the helmet since the cheek piece will be on the outside. The distance will be approximately 1/4".

2) As far as lighting short segments of acrylic rod (approx. 1/4" length) using LEDs, is the viewing angle of the LED important and is it better to light it directly from behind or from the side? I will be frosting the acrylic rod so it's just a question of which direction is better/easier.

3) There are going to be LEDs on three separate pieces of the helmet (back, chin, forehead) and I need a way for the electric circuit to have disconnects where the helmet pieces come apart. I'm thinking of something similar to perhaps a Molex connector used in computers but I would only need for it to be 2 wires (positive and negative lead). Anyone know if I can find ones for just 2 wires and if so what they're called?

I'll be casting a helmet for myself over the next day or two and once I get magnets and stuff I'll be able to put it together.

I got the costume done in time for the convention I just got back from. I've only found one picture of it so far but it gives you a pretty good view of the entire thing.

Bulking up his arms and shoulders...boots maybe? I don't know but the helmet appears more white than your forearm armor, maybe some more white on the outfit to make it come together.
I'm no builder mind you, just some observations, this looks 1000x's better than anything I could make.
 
I updated my blog with the writeups for the helmet and the sword. It's pretty close to what's on here but I figured some people might want to know how I made the sword in more detail since I didn't talk about it much here.

I didn't take a whole lot of pictures of how I made the suit since I was pressed for time but I'll probably still add one more post on that.
 
The clashing of bone and sinew.....................lol Great work! I'm a big MGS fan but I've always wanted the Grey Fox suit. It'd be sweet if you had the sound effects that he had when Solid Snake was around the corner before he fought him. You know, the one where it sounded like a ghost.........Anyways, I'd love to see the final build so keep us posted and thanks for sharing and unfolding the object :)
 
I ask because I'm doing an independant film in Salem, OR and in the film we're gonna have some armored suits and I was still designing the look we're going for. Any help is greatly appreciated!
