I've been building this one for a while now. Thought I'd share the progress a bit as I'm pretty happy with how it's coming out.
There are a lot of pics so I'm just going to drop pics of where I am at now :)
It's been a lot of work to get to this point and there's still a long road ahead.

I'm currently struggling a bit to fill the helmet so it sits nicely. It's slightly to big so it's rocking to all sided when I wear it.

Files from Galactic Armory.

The fabric is not attached to the shoulder yet as I still need to add clearcoat.

I've also made a functional Tacpad. Video here: Tacpad
Might add a speaker and integrate sounds and maybe a soundboard for Helldiver voice calls.

First progress on the cape. I measured it, created a template that was half the cape and transfered it to the fabric. The fabric was folded in half so I only had to cut once.

I have waffle fabric for the front and cotton canvas for the rear. I'm trying to make 'Freedom's Tapestry'.

Now on to stitching them together and then creating the heat transfer vinyl

Awesome. Nice job! Helmet fitment I found can be a huge pain, especially if you have mammoth-sized head like I do. One thing that works for me to get a preliminary fit is to use those round bath sponges (kinda look like cheese wheels). I put one in the top with painters tape and put the helmet on. If it's too much padding, I start chopping pieces off until I get the fit I want, then I pad the rest of the inside as needed.

Thanks! I tried the inner liner from an old motorcycle helmet. It fitted well but only if I put the cheek padding in after the helmet is on. It's a tight squize otherwise and I'm afraid I'll ruin the helmet that way. And it was also pretty hot in there.

I made a 3D model to hold the ESP32 display in the TacPad model from Galactic Armory. The display is a bit smaller so I had to make a blanking plate as well. It will be painted in the same color as the TacPad. Only thing I have to do is make a hole for the USB cable that will go to a power bank and a way to attach the adapter to the TacPad.

And with the display on. The TacPad is angled in the last picture because of the USB cable .

Looking really nice man! I always thought the Helldiver suits would make awesome costumes.
Did you print the helmet and armor or is it EVA foam?
Also have you tried some of those biciclye padding cushions? They often come with velcro, I used these for my Witch King helmet and are pretty easy to add and take back out again. Plus they're pretty cheap to get.
If the helmet is still wobbly making a 'ring' around the inside of the helmet that fits snugly around your head really helped for me. If all that fails maybe you could DIY straps that'll loop from the helmet in an X shape around your head, or get some 4 point tactical helmet straps.
I think the tactical helmet straps would be very fitting considering Helldivers are (super)soldiers?

The armor parts are printed and the soft parts are Eva foam. I'm pretty happy with the helmet padding now but will keep the bicycle padding in mind. Thanks! It's secure enough now so I should have no need for the straps. Might add it at some point.

The shin armor and one of the thigh armor pieces is painted. I still have to clear coat them but I will do this after all remaining pieces are painted. I have 2k clearcoat and it expires 6 hours after activating .

I also revised the fabric on the shoulder armor. At first I used a piece of Eva foam and covered that in fabric, but it was too thick for my taste. So I printed the fabric shape and covered that. Looks way better imo.

All remaining pieces still need some metal weathering before the clear coat.
