Here are some progress pics:

Using some construction paper I got a rough idea of the size and shape I needed for the sleeve

Test fit the first sleeve size...it was okay but I changed the measurements 2 more times to fit in the hand better.

Measuring out the panels on the illustration board to fold into the sleeve. (Note: not the final measurement sizes)

I couldn't get a good flat image of the center display panel so I free-handed my own based off of the panel on the Spin Master version

Made up some molds to make the endcaps using hotglue for the translucent lighting material, which took about 3 tries getting it right but they came out decent enough after I figured out how to make it work.

The pieces all painted and ready for trial fitting

The display panel that I printed onto a transparency was still to transparent so I had to reinforce the black area with some opaque tape and cut out the hex holes so the light would shine through. So it now consists of Transparency (top), White Diffuser(middle) and Light blocker (bottom) stacked on each other. It worked well.

Closer look at the molded hotglue endcap that shall serve its purpose. Its not pretty on close inspection but I'm good with that.

I wore it to the New Orleans Comic Con and it was attached to my leg with magnets but it ended up getting knocked off twice by me not paying attention to my hand swinging too close to it and it got a bit damaged. Missing the hot glue filler on the one light up end and the endcaps paint is coming off on the edges. There is also an impact crinkle on the edge from it hitting the ground. Definitely going to have to redo this one. Might try a lightweight this plastic sheeting next time.

I'm considering opening my SpinMaster baton and attempting to light it from the inside. It's still in the packaging, and it's still probably a little bigger than "movie size", so I'm not sure. But regardless of what everyone has said about it, it still looks "authentic" and professional quality, even though ultimately it's just a toy, so using it as a starting point to making it more authentic might not be a bad idea.

And truthfully, if I could convince you to go that route (modifying an existing toy on your redo), then I'd hold off on mine until you got the results of yours LOL. Love to hear your thoughts...
 
For the amount of money those sealed Role Play Batons are going for, there's no way I want to open and modify the one I have. Hahaha

I do agree it looks fantastic but it is honestly WAY too big. I'm 6'3" and the baton still looks oversized when put next to my leg.

I don't have plans for the redo anytime soon because I wanna figure some things out first with the design.

How did you have it attached to your leg? Magnets inside the body and your suit?
I did something similar with my Halo pistol, but the pistol weight required some additional reenforcing to make it stick perfectly to the leg.

Magnets, yes. I attached a neodymium magnet to the inside of the suit legging and the flashlight that is on the inside of the "sleeve" already came with a magnetized metal plate built into it so It worked perfectly as it would attach and unattach quite fluidly, like the film.

Today I was looking at some Mead 5-Star flexible plastic 3-ring binders and they are about the right thickness and durability I would need so I might pick me up one or two and have it a go.
